Homemade Windshield By John Harrington |
Disclaimer: Consult your Yamaha dealer concerning warranty issues before performing this modification.
Materials:
1. One Sheet ¼” Lexan Plexiglas. Cut to 52” wide x 27” tall by glass shop.
($65.00U.S.D.)
2. Two lengths of square tubing- size ½” x 52” long. Hardware Store ($7.50 each
U.S.D.)
3. 1 foot of rubber hose – Using hose cutting tool at hardware store, cut hose
into 50 pieces of 1/8” washers. ($1.50 U.S.D)
4. (6) ¼”” x 4” bolts, nuts, washers – (These attach the windshield to the Roll
Bars)
5. (10) ¼””x 1-1/2” Bolts, nuts, washers – (these attach the windshield to the
square tubing along the top and bottom)
6. Cordless Drill and drill bits (size 1/8” & ¼”) (the 1/8” size is to drill
pilot holes)
7. Black foam tape (optional)
8. Helper
INSTRUCTIONS
Using this picture as your plans:

1. Hold Lexan on inside of the roll bars at level you want the
bottom. This will be about 1” above the hood. Using a pen/pencil standing on the
outside of the roll bars and using the middle hump of the hood as a stencil,
trace the curve of the hood onto the Lexan.
2. Take 1/8” bit and drill holes close together all along line drawn onto Lexan.
3. Take ¼” bit and drill holes between all 1/8” holes. This will make the
cut-out for the hump in the hood. File or grind down edges.
4. Drill (3) 1/8” pilot holes in Roll Bars.
5. Drill (3) ¼” finished holes in Roll Bars. These locations will be top, middle
and just above a level line above the hump on the hood.
6. Take ¾” square tubing and drill holes in the ends of both tubes.
7. Drill holes in top corners of Lexan about ¼” from sides.
8. Take Lexan and (2) of the 4” bolts, nuts, and cut rubber grommets.
9. Take Bolt and put on Rubber grommet, Push through hole in top of Lexan, put
on another rubber grommet, put one end of square tubing on bolt, put on another
rubber grommet, push bolt through hole in roll bar, put on washer, then nut and
tighten. But just snuggly. Not all the way.

10. Do the bottom two corners the same way. This makes
everything in place so you can drill the holes through the Lexan and square
tubing at the same time, and at the same location, making it quick and easy to
install the rubber grommets, etc.
11. Measure the distance across from bolt to bolt and divide by 5. This is
measurement you want to use to from bolt to bolt across the top and bottom on
the cross braces or square tubes. Using a pen/pencil mark these spots on the
Lexan, then drill your pilot holes, then drill your finished holes.
12. Using the 1-1/2” bolts, rubber grommets, and nuts, follow this: (Bolt head,
rubber, Lexan, rubber, washer, nut), attach to the square tubing.
